A CAT C6 engine used in a Caterpillar 938G wheel loader presented symptoms of hard starting, black smoke from exhaust, and reduced productivity. The engine had been in service for approximately 6848 operating hours, and operators reported frequent fuel system issues.
Operational Challenges:
1. Difficulty starting engine after equipment has been idle overnight
2. Excessive fuel consumption and black exhaust smoke
3. Reduced engine power and slower cycle times
4. Frequent fuel filter replacements
Root Cause Analysis:
The issue was traced to poor fuel quality management practices. The fuel storage tanks were not properly sealed, allowing water to enter the system. Fuel sample analysis showed high levels of water (720 ppm) and particulate contaminants. This water contamination caused internal corrosion of the injectors and damage to the fuel system components.
Preventive Measures:
1. Ensure fuel storage tanks are properly sealed
2. Install high-quality fuel water separators with automatic draining capabilities
3. Implement regular fuel quality testing program
4. Train operators on proper fuel handling procedures
5. Inspect and maintain fuel system components on a regular basis
